TTY Head Bolts

The 6.0L Power Stroke cylinder heads and secured to the engine block via TTY (torque to yield) head bolts. TTY bolts are a one-time use fastener; once they are stretched during the assembly process, they must be replaced if they are removed. From an engineering standpoint, the head bolts are sufficient for there application. In a completely stock engine, their reliability is not of major concern.

In applications where performance has been increased via aftermarket components, cylinder pressures may rise beyond the limits of the head bolts, ultimately causing head gasket failures. Additionally, the EGR system has been known to contribute to engines to run hotter than expected, which may lower the yield point of the head bolts and in some situations even warp the cylinder heads. The solution is to install aftermarket head studs, which offer more desirable material properties and evenly distributed clamping force. If any performance modifications are to be performed, head studs and new head gaskets are highly recommended.

EGR Valves & EGR Coolers

6.0L Power Stroke EGR (exhaust gas recirculation) valves and EGR coolers commonly fail and/or contribute to reliability concerns. The EGR valve is an emissions device that controls the amount of exhaust gases that are reintroduced into the engine, essentially diluting the intake charge to reduce NOx emissions. The EGR cooler is responsible for cooling exhaust gases before they are reintroduced. It is essentially a heat exchanger, in which coolant and exhaust gases flow through. The EGR cooler is responsible for higher than ideal operating temperatures, especially under load.

Both are prone to failure, the common culprit being soot buildup. When soot builds up in the EGR cooler, it can become clogged and the excessive heat can boil the coolant in the exchanger. The EGR coolers have also been known to fail and leak coolant into the exhaust system (white smoke is typically noticed coming from the exhaust, which is steam). 2003 model-year Power Strokes have a round EGR cooler, which is less prone to failure than the less efficient square cooler found on 2004 to 2007 model-year engines.

The EGR valves may build with soot and cease to function. If the valve sticks in the open position, a loss of power may be experienced. Excessive carbon buildup on the EGR valve is extremely common in every model year 6 liter. Poor fuel quality and excessive idling will contribute to EGR clogging. Clean the EGR valve at every other oil change to keep it functioning properly. If your engine’s oil cooler fails, consider upgrading to an aftermarket unit, or replacing your 2004-2007 MY cooler with a 2003 MY unit.

Oil Cooler Failure

Replacing the oil cooler on a 6.0L Power Stroke is an expensive operation. Residual sand not removed from the cooler after being cast contributes to clogging of the coolant side of the cooler. Poor oil quality can also clog the oil side of the cooler, and occasionally the oil cooler gaskets have been known to fail. An oil cooler failure is suspected if oil is present in the coolant or visa versa. To reduce the chance of failure, change your engine oil and coolant at Ford’s recommended intervals. You may also consider investing in an aftermarket coolant filter to remove particulates from the engine cooling system.

6.0L Power Stroke FICM Failure

The FICM (fuel injection control module) resides on the driver-side valve cover of the 6.0L Power Stroke. The FICM is an electronic component and is bound to “burn up” at some point. However, engine heat and vibration is known to contribute to premature FICM failures. FICM failures are responsible for a number of rough running, no start, hard start, and stalling conditions. They can be tested and if it needs to be replaced, consider having it professionally rebuilt from a company that offers a warranty on their repairs. There are a number of options out there and many of the rebuilds are of higher quality than the originals.

ICP & IPR Sensor Failures

The ICP (injection control pressure) sensor relays oil pressure in the high-pressure oil rail. The IPR (injection pressure regulator) is located on the back of the high-pressure oil pump and controls pressure in the high-pressure oil system. Both sensors have been known to fail prematurely. To the best of our knowledge, the replacement ICP and IPR (from Ford) are upgraded components and not as problematic.

Sticking HEUI Injectors

HEUI (hydraulically actuated electronically controlled unit injector) injectors rely on high pressure oil to pressurize fuel in the injector body, as opposed to utilizing a high pressure injection pump. In a simplistic model, an oil pump pressurizes engine oil and sends it to the injector, and a piston/plunger in the injector uses the oil pressure to pressurize fuel before it is injected into the engine’s cylinder. HEUI injection systems were advanced when they were introduced by Caterpillar in the 90’s, but have since been replaced by common rail technology. The injectors are sensitive to poor fuel and oil quality. The best thing you can do to prevent failure is maintain proper fuel quality (by means of an additive if necessary) and keep your engine oil changed regularly. The 6.0L injectors in particular are prone to stiction; there are several additives on the market that prevent and in some cases even reverse stiction problems in these injectors. Archoil is amongst the leading manufacturers of stiction eliminating oil additives, and we use their Archoil AR9100 friction modifier religiously.

High Pressure Oil Pump Failure

The Power Stroke HPOP (high pressure oil pump) is a swash plate style pump that pressurizes engine oil to more than 3,000 psi. The high pressure oil is used compress fuel in the injectors. The HPOP on the 6.0L Power Stroke has been known malfunction; from leaking seals to complete failures. It’s worth noting that the pump is considered a wear item and is expected to need to be replaced at some point regardless. However, the 6.0L pumps are notorious for needing replacement sooner than expected. Electronic diagnostic equipment can be used to verify whether or not the pump is operating within spec. At wide open throttle with a load (i.e. driving), oil pressure (in the high pressure system) should read between 3,000 and 4,000 psi. At idle, oil pressure is typically in the 600 – 700 psi range. A minimum of 500 psi is required to fire the injectors; if pressure drops below that, the engine will stall.

Turbocharger Lag, Sticking VGT Vanes, Turbocharger Failure

The 6.0L Power Stroke is equipped with a VGT (variable geometry turbocharger) that uses a series of mechanisms called vanes to increase/decrease the effective volume of the turbine housing. The result is a more efficient turbocharger design with decreased spool times and overall better operating characteristics. Unfortunately, the VGT vanes can become clogged with soot and stick in the open position. When this occurs, throttle response will suffer and the turbocharger will take more time to spool. There are 2 solutions, the first of which is to remove the turbocharger and thoroughly clean the vanes. The second, and much easier method is to run the truck flat out for a short period of time. Running at WOT sometimes works the turbo hard enough to clear any build up. 2003 to 2005 model year engines also suffer from an insufficient oil drain tube. This can result in oil cooking in the turbocharger, and has been known to cause complete turbo failure in some instances. 2006 and 2007 model year engines received an upgraded oil drain tube to solve this problem, and 2007 model year engines had a revised oil passage to further reduce the chances of turbo failure.

Wire Harness Chafing

The root cause of many hard start, no start, and electrical issues is chafing of the wiring harness. Simply put, wires vibrating against brackets, corners, or components that they are secured to wear down their lining and ground out when they come into contact with something conductive. Search for wire chafing by following the wires, paying close attention to points where the harness and/or wires are secured tightly to something.

Oil Rail & Plug Leaks

O rings used to seal oil plugs in the high pressure oil rail/system commonly fail on the 6.0L Power Stroke. This can cause the engine to run rough, stall, or have a no hot start condition, often with trouble codes P2284, P2290 or P2291.

6.0L Power Stroke & Performance Add-ons

A large portion of the 6 liters that have major problems have been modified. If any tuning or programming modifications are to be performed, head studs are highly recommended. At this level of performance, it’s not a question of if, but when, the TTY head bolts are going to fail. Blown head gaskets are extremely common in modified engines. Additionally, consider deleting the EGR system. Structurally, the 6.0L Power Stroke can manage much more power than stock, save for the factory head bolts.

6.0L Power Stroke Coolant Leaking

If the EGR cooler and oil cooler are not to blame for disappearing coolant (assuming you do not have a blown head gasket), check the degas bottle, they have been known to crack at the seams.

While the 6.4L Power Stroke production run only lasted a few years, International’s last engine for the Ford Super Duty proved to be a pacesetter in the light-duty truck market during its production. The greatest complaint from 6.4L Power Stroke owners is poor fuel economy, but the engine does have some issues that have surfaced frequently enough to be characterized as common. Regardless, the engine was considered an improvement over the 6.0L Power Stroke and suffers far less in the reliability department.

COMMON 6.4L POWER STROKE PROBLEMS & CONCERNS

Poor Fuel Economy

While the performance characteristics of the 6.4L Power Stroke are impressive, the fuel economy is not. The 6.4L Power Stroke was the first engine in Ford’s history to feature a diesel particulate filter (DPF), an emission control device that captures soot from the exhaust stream. As the filter accumulates particulate matter, it requires cleaning. The primary cleaning process is a strategy called active regeneration, which introduces raw fuel into the exhaust stream to raise the exhaust gas temperatures such that the material in the DPF can be burned off. This is the source of 6.4L Power Stroke’s poor fuel economy – the engine itself is not inherently inefficient, but the exhaust after treatment system uses a significant amount of fuel. More frequent regeneration cycles result in reduced fuel economy.

As tampering with emission control devices is illegal, there is little owners can do in terms of modification. Driving patterns play the largest role in regeneration frequency. On the contrary, excessive idling and stop-and-go driving conditions will result in more frequent regeneration resulting from repeated loading of soot in the filter.

During the active regeneration process, fuel is introduced into the exhaust stream through a post-injection strategy, in which fuel is injected late in the exhaust stroke so that it may exit the cylinder in its raw (or relatively so) form. This method, as opposed to the “9th injector” design that relies on a dedicated fuel injector mounted in the exhaust system, causes fuel to stick to the wall of the cylinder where it is carried into the crankcase.

Fuel dilution is a common and quite significant problem in the 6.4L Power Stroke, as diesel fuel does not provide near the lubricating properties as engine oil. But fuel dilution is also normal and to be expected from this system. To prevent possible damage from excessive fuel dilution, owners should check the engine oil frequency and consider changing their oil more frequently than Ford recommends. Many owners follow Ford’s “Severe” maintenance schedule regardless of driving patterns, which cuts the oil change in half. If you find that the oil level in the crankcase is increasing, have your oil changed immediately.

Cylinder Washing

Cylinder washing is a concern very much related to the fuel dilution of engine oil. While the active regeneration process is in progress, fuel injected late in the exhaust stroke tends to “wash” the cylinder, diluting the thin layer of protective engine oil lining the cylinder. While this hasn’t been associated with any significant percentage of engine failures, it’s less than ideal for the longevity of the 6.4L Power Stroke.

Leaking Radiator

Leaking radiators are common and more prominent on early-build engines – it seems as though the problem was addressed and eradicated in later production engines. Leaks commonly develop at the ends of the radiator where the crimps holding on the end tanks work loose over time. New radiators do not typically develop leaks like the early design, although replacing one can be rather expensive.

Fuel-Water Separator Issues

The fuel-water separator on the 6.4L Power Stroke is prone to clogging, often without the owner knowing. As water collects in the bowl of the separator, it mixes with diesel fuel and tends to coagulate, producing a thick, grease-like sludge that may clog the drain valve. When this occurs, the fuel water separator will not drain and, after reaching maximum capacity, will allow water to enter the upstream fuel system. This can cause expensive damage to the high-pressure fuel system. To avoid these problems, owners should drain the fuel-water separator frequently; draining at the fuel filter replacement interval has proved insufficient for this design.

DPF Clogging

As this was Ford’s first DPF-equipped vehicle, it’s worth noting that every manufacturer (including the Cummins-powered Ram and Duramax-powered GMC/Chevrolet HD) has experienced an onslaught of DPF clogging issues early on. Diesel particulate filters may become clogged when the regeneration process malfunctions and/or fails to keep the filter clean as required. In order to reduce the propensity of DPF clogging concerns, only use ULSD fuel and engine oil that meets CJ-4 low ash specifications. All other diesel fuels and engine oils are not compatible with the 6.4L Power Stroke and will cause ash to accumulate in the DPF. This ash cannot be burned off through the regeneration process and will require removal of the DPF for manual cleaning.

Wire Chafing at High-Pressure Fuel Pump (HPFP)

Chafing of the wiring harness for the high-pressure fuel pump (injection pump) is relative to trucks produced prior to August 20th, 2007. After this date, the wiring harness features a protective loom that eliminates this concern. When wiring chafing exposes the wires of this harness, they run the risk of shorting to the HPFP. This is a problem that Ford is well aware of, and TSB 07-26-2 was initiated in response to concerns. If this problem occurs, the new harness part # is 8C3Z-9G805-A, as identified by the service bulletin.

Cracked Exhaust Up-pipe Expansion Joints

A relatively common problem on the 6.4L Power Stroke is cracking of the expansion joints on the exhaust up-pipes. The accordion-style expansion joints tend to fail due to continuous vibration and heat cycles. When this occurs, a loud hissing noise will typically accompany a loss of power.

Cavitation Wearing Holes in Front Cover

Cavitation is the phenomenon by which vacuum pockets form and then dissipate rapidly. The collapse of the vacuum pocket consequently causes the surrounding coolant column to crash into the adjacent surface. While the forces of the crashing coolant column and very minor, they happen repeatedly and at a rapid rate. The result is the development of holes over time. While cavitation has not been known to attack the cylinder jackets of the 6.4L Power Stroke, it does commonly wear holes in the front engine cover. The problem is addressed by using an SCA/DCA (supplemental coolant additive/diesel coolant additive) in the cooling system, maintaining the SCA/DCA concentration over time, and performing scheduled cooling system flushes per Ford’s recommendations.

Engine Oil Cooler Clogging

Much like the 6.0L Power Stroke, the 6.4L Power Stroke’s engine oil cooler is prone to clogging. This is primarily do the breakdown of the engine coolant and concerns can be reduced with regular cooling system service or the installation of a coolant filter. A clogged oil cooler can cause a check engine light to illuminate, signaling a related DTC and in severe cases, the engine will derate itself as a protective measure.

6.4L POWER STROKE FLAMING EXHAUST

Ford safety recall 07S49 applies to trucks built before 3/9/2007 and addresses concerns of flaming exhaust due to excessive exhaust heat during regeneration on the 6.4L Power Stroke. The recall updates engine calibration and solves this issue as well as many other DPF/active regeneration-related concerns by altering the regeneration schedule. Very few trucks were affected, although a viral video on the web that featured a 6.4L with flames shooting out of the exhaust made the issue seem much more significant. Many suspect the owner of the truck in the video altered the truck to create the flames. Most problems with the 6.7L Power Stroke are isolated incidents – failures or faults experienced by a low percentage of owners, particularly on early engines.

COMMON 6.7L POWER STROKE PROBLEMS & CONCERNS

While issues are expected from a clean-late engine, especially one as advanced as the 6.7L Power Stroke, there have been very few common issues with Ford’s new diesel platform.

Turbocharger Failures

Turbocharger failures have been common on 2011 and 2012 model year 6.7L Power Stroke-equipped pickups. The weak link in the Honeywell DualBoost turbo during the early production years seems to be the ceramic ball bearings. Reliability concerns with the turbocharger were eradicated with the introduction of steel ball bearings. A turbo failure on these model years is hard to miss, as an obnoxiously loud screeching sound is exhibited in addition to smoke being emitted out of the tailpipe due to burning engine oil. As the turbocharger design is relatively advanced, it’s also quite expensive to replace.

Defective Radiators

Early-build 2011 model year pickups equipped with the 6.7L Power Stroke diesel often developed radiator leaks of varying severity. It has been reasoned that radiators in pickups built prior to September 2010 were defective from the factory. Persistent problems in later model years has not been identified with any considerable frequency, but that is not to say that radiators from later model years have not developed leaks over time.

NOx Sensor Failures – 6.7 Powerstroke nox sensor recall

NOx sensor failures were extremely common on 2011 model-year engines. Under certain conditions, engine power is reduced as a result of a faulty NOx sensor. Frequent sensor failures on a large scale prompted Ford to initiate Custom Satisfaction Program 12B33, in which technicians checked and replaced faulty sensors in addition to uploading an upgraded emission control strategy for the SCR system. The Customer Satisfaction Program expired on April 30th, 2013.

EGT Sensor on “Ambulance Package” Chassis Cab Trucks

At least one faulty EGT sensor was identified on 2001 and 2012 model year F-350/F-450/F-550 trucks equipped with the “Ambulance Package”. The emissions after-treatment system on the 6.7L Power Stroke diesel features several EGT sensors. When one of these sensors fails, a vehicle may shut down while driving and/or fail to restart. Considerable controversy resulted as emergency vehicles were left stranded, prompting Ford to recall the 13S10 to replace the faulty sensor(s). Similar instances have been reported in pickup models, although these incidents appear much more isolated and have not contributed to widespread concern.

Dropping Glow Plugs, Catastrophic Engine Failure

There have been multiple reports that the glow plug tip on early production 6.7L Power Strokes may break off into the engine, causing a catastrophic failure. These incidents were not widespread and there have not been enough cases to prompt a recall or any considerable concern in later production engines. The problem seems to be isolated to certain chassis cab models. Had Ford detected a problem with the factory glow plugs, a recall or service bulletin would have been likely to reduce the onset of expensive warranty claims.
